WE DON’T CUT CORNERS
Most aluminum storm doors are made from four separate pieces of material. At Falcon, our doors are constructed from one continuous piece of aluminum extrusion.

- Door extrusions are shipped in to the Falcon warehouse

The door frame tube (extrusion) is cut with a mitre saw

Each frame has four 90-degree wedges cut out. These are reinforced with interior gussets to stabilize each corner of the door

The reinforcing gussets are inserted into the mitre-cut wedges. They are held in place with screws set into the interior screw bosses of the gusset. This helps the corners hold their shape and prevents sagging over time.

The door tube is then folded into an open rectangle

The door frame is shaping up, the top part has
been “folded”

A fifth reinforcing gusset is fitted into the door tube where the ends meet.

The door is now ready to be drilled for hardware.

Glass or screen inserts and Z-bar rails will be added.

Finished product is inspected and packaged for shipping.
